Thisdocumentexplainsprototypeshieldtestingrequirementsfortwo-leg,andrigidbaselongwallshields.
Theprototypeshieldtestedshallcomplywiththeproductiondrawingsandspecifications.Areportdocumentingthetestresultsispreparedandsubmittedtothecustomer.
Theloadtestingprogramshallconsistof30,000loadcyclesonthebase,canopy,cavingshield,andlinksasoutlinedunderLoadTesting.
Theprototypeshieldtestedistoberetainedbythemanufacturerforfuturetestingintheeventthatmodificationsarerequiredaftertheshieldsareinservice.
Theprototypeshieldshallbetestedbypressurizingthelegcylinderstoamaximumpressureof504barandtoaminimumpressureof100barforeachloadcycle.Theshieldshallbetestedwiththeactuallegcylindersusedinproductionoftheorder.Duringcyclictesting,thecylinderstagesaretobeorientedtoproducemaximumpistonandglandsideloads.Theupperstageofonelegcylinderwillbefullyextendedduringcycling.Themajorstageofthesecondlegcylinderwillbeextendedasfaraspracticalduringcycling,butmustremainthe“working”stageduringcycling.
Theshieldshallbesetataheighttoproducethesupportforce.Othertestrequirementsandcylinderpressuresaregiveninindividualtestcases.
Loadingblocksusedintestingshallbesizedtolimittheloadsto2.0–2.5KN/cm2.Loadingblockmaterialsshallbeselectedtoprovideasuniformloadingaspossible.Blockelevationshallbegreatenoughsothatthedeflectedstructures(canopyandrigidbase)arefreeofandnotcontactingtheteststructure.Thebaseshallbetestedwithblocksthatare100mmthick,andtheunsupportedcornersofthebasewillbeallowedtotouchtheteststructure.Otherspecialblocksizingandmaterialrequirementsareoutlinedintheloadcases.
Duringprototypeshieldstructuraltesting,thevendorshallmaintainalogrecordingthedate,loadcaseandloadcyclesrequired,loadcyclescompleted,andanydefectsfoundduringshieldstructuralinspections.
Shieldstructuralinspectionsduringtestingshalloccurattheendofeachloadtestcaseorevery500cycles.Theshieldinspectionshallincludevisualobservationforcrackingandpermanentdeformation.Anyquestionablecrackdeterminationshallberesolvedbyusingothernon-destructive(NDT)methods;suchas,dyepenetrant,magneticparticleinspection(MPI),orultrasonicinspection(UT).Allcracksshallbepermanentlymarkedonthetestshield,indicatingthecracklength.Thelocationofthecylinderstageswillbeobservedandrecordedwheneverstructuralinspectionsareperformed.
Customershalldesignatearepresentativetothemanufacturerforshieldtesting,whomaywitnessallorpartoftheshieldtesting.
Allrepairs,modifications,andstructuralfailuresshallbereportedtotheCustomer’srepresentativeimmediately.Nounduedelayinreportingshalloccur.
Beforeandaftercompletionofloadtesting,thecanopy,cavingshield,andbaseshallbemeasuredandrecordedforflatness(longitudinal,transverse,anddiagonal).Allpinandborediametersshallbemeasuredandrecorded.
AcceptanceoftheshieldstructureisbasedoncrackingandpermanentdeformationsasoutlinedinAcceptanceCriteria.
Modificationsmadetotheprototypeshieldresultingfromtestfailureshallberetestedaftermodificationsarecompleted.Thetestcasethatisbelievedtohavecausedthefailureshallbetheretestcase.Previoustestsarenotrequiredtoberepeatedunlessamodificationreducesstrengthinadirectionpreviouslytested.Structuralmeasurementsshallbetakenonthecomponentbeforeandafterthemodification.Theoriginalacceptancecriteriaforplasticdeformationshallremainunchanged,butadjustmentsmaybemadeonacasebasisifagreedtobyCustomer.
Deflectionmeasurementsarerequiredforallcanopyandbasebendingtests.Themanufactureristoassigntheappropriateareasfordeflectionmeasurements;however,measurementsshallrecorddeflectionsatlocationsatorneartheirmaximumvalues.Additionaldeflectionrequirementsareineachloadtestcase.Straingaugemeasurementsarenotrequired,butshallbeusedifthemanufacturer’stestingprogramrequires.
Afinaltestreportisrequiredfordocumentationofalltest,failures,repairs,modifications,measurements,andfinalinspection.ThefinaltestreportshallbesenttoCustomerwithinonemonthoftestcompletion.

Maximumpressureforcyclictestingofthecanopycylinderanditsattachmentpointsshallbedeterminedexperimentally.Theshieldwillbeplacedinthetestrig.Theshieldwillbecontrolledandhosedasitwillbeontheproductionunits.Thelegcylinderswillbeextendedatarateequaltothepredictedin-servicerate.Hydraulicpressuretothelegcylinderswillsimulatein-servicepressure.Asthelegcylindersextend,thecanopycylindermustyieldfluidthroughitsyieldcircuit.Theblockwillbemovedtodeterminethelocationthatcreatesmaximumflowandpressureinthecanopytiltcylinder.Trialswillbeconductedtodeterminemaximumpressureintheextendandretractmodesofcanopytiltcylinderyielding.
Afterdeterminingthemaximumcanopytiltcylinderpressureinbothdirections,cyclictestingofthecylindercanbeconducted.Thecylinderwillbeoperatedfor2,000cyclesineachdirectionat1.12timestheexperimentallyfoundpressuresdescribedabove.
