1.GeneraldescriptionoftheSIEMAGdiscbrakeunit
Thisbrakeunitistheelectro-hydrauliccontrolsystemofagearlessdiscbrakeforwinders.Thebrakeunitoperatesontheexhaustprinciple,i.e.thebrakingforceisgeneratedbysetsofdiscspringsandreleasedbyhydraulicpressure.
Thebrakingforcegeneratorswiththebrakeshoesdirectlyactaxiallyonthebrakedisc.Thebrakingforceisgeneratedbysetsofdiscspringsandtransmittedontothebrakeshoes.Thenumberofbrakeelementsdeterminestherespectivebrakingforcerequired.
Assoonasthebrakesarebeingreleased,thebrakeshoesareliftedformthebrakediscwiththeaidofpressureoil.Duringthebraking,theoilflowsbackintothetankandthebrakeshoesarebeingpressedagainstthebrakedisc.
ThebrakingforcegeneratorstypeBSFG408aresseriesproductsuppliedbytheSwedishfirmASEA-Hagglunds.Theyhaveamaximumpress-downforceof 2X7906kN.
Forreasonsofbettersystemavailability,thehydraulicpressureisgeneratedbytworegulatingpumpsthatareeachdrivenbyanelectricmotor.Bothpumpsarestartedwhenthesystemisbeingswitchedon.Anyfailureofapumpwillbesignaled.
Theoilfiltrationisundertakenbyapressurefilter‘6.2’providedinfrontofthebrakingforcegenerators.Furthermore,twogearpumpsthataredirectlycoupledwiththeregulatingpumps,maintainapermanentoilcoolingandfilteringcircuitduringsystemoperation(filter‘6.1’andcooler‘14’).Bothfiltershaveanelectricalcontaminationcontrol.Themeshsizeofthefiltersisspecifiedbythesuppliertobe10μm(seeTASNo.3.9.6.4).Theequipmentincludesacontrolledelectricaltankheating.Thefluidlevelinthetankismonitoredaswell.
Theservicebrakingisdonewiththeaidoftwoelectricallycontrolledproportionalpressurereliefvalves‘43.1’and‘43.2’thatarehydraulicallyconnectedinseries.
Thesafetybrakingisdonewiththeaidofposition-controlled4/2-wayelectrovalves‘53.1’、‘53.2’、‘39.1’、‘39.2’、‘58.1’、‘58.2’、‘66.1’,and‘66.2’whichareelectricallyactuatedinclosed-circuitconnection.
Intheeventofasafetybraking,thedirectionalcontrolvalves‘39.1’and‘39.2’areswitchedoff,separatingthusthepumppressurefromtheremainingbrakereleasingsystem(hydraulicshunt).
Duringthesafetybraking,thedirectionalcontrolvalves‘6.1’and‘66.2’areactingaspilotvalvesforthe2/2-wayvalves‘65.1’and‘65.2’whichagainreleasethepressurereliefvalves‘64.1’and‘64.2’.
Theelectrovalves‘53.1’and‘53.2’operateasoutletvalvesaccordingtoTASNo.3.9.5.9.
Themechanicallycontrolledpressurereliefvalves‘60.1’and‘60.2’arearrangedintheoutletlineofthesevalves.Theydeterminetheresidualpressuresinthecourseofsafetybraking.Theseresidualpressures(pressurestages1and2)aremaintainedbybladder-typeaccumulators.
Thegaspressureoftherespectiveaccumulatorusedismonitored.
Themarchofpressureisadjustedwiththeaidofmechanicalskidswhichareadaptedtothebrakingprocessdesired.
Ahand-operatedpump‘48’isprovidedforassemblypurposes,whenthecontrolledmainstopcocks‘46.1’and‘46.2’intheoutletlineofthebrakeelementsarelocked.
Theposition-controlled4/2-wayvalves‘63’andthepressurereliefvalves‘25.1’and‘25.2’(residualpressureaccumulator)arefedbyaback-uppowersupplyinopen-circuitconnection.Thevalvesgetopenwhenthesolenoidsareenergized.
Withthecommand‘RELEASEBRAKE’,thetworesidualpressureaccumulatorsarefilledthroughthecheckvalves‘87.1’and‘87.2’.
Theresidualpressureaccumulator‘24.1’(pressurestage1)isconnectedthroughthe4/2-wayvalve‘86’.Theresidualpressureaccumulator‘24.2’(pressurestage2)isautomaticallyconnectedbyachange-overofthe4/2-wayvalve‘86’,whenthehoistingloadchangesaccordingly.

2.1Methodofoperationofthebrakeunit
Thebrakingforceisthesumofpressingforcesperbrakeshoe,reducedbytheforcesbeinggeneratedbytheoilpressureinthecylindersofthebrakeelement.
Theforcerequiredfortheservicebrakingisachievedbycontrollingtheoilpressure.Twopressureregulatingvalves‘43.1’and‘43.2’,eachbeingfittedwithseparatecontrolelectronicsandfunctioncontrol,areconnectedinseries,permittingthusasteplessadjustmentofthevalvesbetweenaminimumandamaximumpressure.Inthecaseoffailureofonebrakeisappliedwhenthespringforcespressthebrakeshoesagainstthebrakediscwithoutcounterpressure.Thebrakeisreleasedwhenthepressureoilinthecylindersofthebrakeelementsreducesthespringforcestozeroandthebrakeshoesareliftedthebrakedisc.
Thebrakereleasingpressureisgeneratedthroughthepressure-controlledpumps‘1.1’and‘1.2’whicharedrivenbyelectricmotors‘3.1’and‘3.2’.Thepressureregulatingvalvesofthepumpsareadjustedinsuchawaythat,assoonasthebrakereleasingpressurehasbeenreached,thepumpsreducetheflowratefromthemaximumvaluetothequantityrequiredformaintainingthereleasingthepressure.Thismeansinotherwordsthatthepumpsonlydeliverthequantityofoilthatisdemandedtoreplaceanyoillossesfromleakageandtomaintainthepressureadjustedonthepressureregulatingvalves‘43.1’and‘43.2’.
Whenstartingthesafetybraking,thecircuitoftheelectro-hydraulicbrakecontrolsystem(includingpumpmotors)iscutoff.The4/2-wayvalves‘53.1’,‘53.2’,‘39.1’and‘39.2’arethusde-energizedandthepumpcircuitisseparatedformthebrakeelementsandthepressureaccumulators‘24’.Theservicebrakevalves‘43.1’and‘43.2’remainenergizedthroughaback-upcurrentsupply.Theresidualpressureisashighastoensurethewinderretardationbeingbelowtheropesliplimit.
Thehand-operatedpump‘48’isonlyconnectedforthestart-upoperationandstoredseparately.
2.2Operatingstates
2.2.1Startingthesystem
Thewinderisatstandstillandthebrakeapplied.Thecontrolvoltageandthevoltageforthepumpmotors‘3.1’and‘3.2’isavailable.Theelectricalmonitoringsystemsignalsthesystemtobetrouble-freeandallpreconditionsforstartingthepumps‘1.1’and‘1.2’fulfilled(pleaseseealsoitem2.3.1),whichmeansthatthesafetycircuitisclosedaswell.
The4/2-wayvalves‘39.1’and‘39.2’areenergizedbystartingthepumpmotors‘3.1’and‘3.2’,thusopeningthecrosssectionbetweenpumpsandbrakeelements.Thesafetybrakevalves‘53.1’、‘53.2’、‘58.1’、‘58.2’、‘66.1’and‘66.2’close.
Thepumps‘1.1’and‘1.2’arenowconnectedthroughthepressureregulatingvalves‘43.1’and‘43.2’withthebrakeelements.Thecoilsofthesevalvesarede-energized,i.e.thevalvesareopen,permittingtheoiltoreturnwithoutpressureformthepumps‘1.1’and‘1.2’throughthepressureregulatingvalvesintothetank.
2.2.2Releasingtheservicebrake
Withthecommand‘RELEASEBRAKE’,thecoilsofthepressureregulatingvalves‘43.1’and‘43.2’arefedwiththemaximumvalveofregulablecurrent,andthevalvesretainthemaximumreleasingpressureadjusted.Thepumps‘1.1’and‘1.2’thusfeedtheoilthroughthevalves‘39.1’and‘39.2’tothebrakeelement.Theaccumulatorsfortheresidualpressure‘24.1’and‘24.2’arealsofilledthroughtheoperatingpumps.Thebrakeelementsarereleasedassoonasthemaximumreleasingpressurehasbeenreached.Thepressure-controlledpumpsthenreducetheflowratetothequantityrequiredforcompensatingalloillosesformleakage.Thereleasingpressureismaintainedbythepressureregulatingvalves‘43.1’and‘43.2’.
Thepressureswitches‘34.1’/‘34.2’monitorthefillingofthebladder-typeaccumulatorsforresidualpressure‘24.1’/‘24.2’.
Withthisoperatingstate,thevalves‘53.1’and‘53.2’areclosedandtheoutletsofthehydraulicsafetycircuitthuslocked.
2.2.3Servicebraking
Duringtheservicebraking,thepressureregulatingvalves‘43.1’and‘43.2’aresteplesslycontrolled.Thisreducesthereleasingpressureinconformitywiththepositionofthebrakelever.Theoildisplacedformthebrakeelementsaswellastheexcessoilformthepumps‘1.1’and‘1.2’flowsbackthroughthepressureregulatingvalves‘43.1’and‘43.2’intothetank.
Theseproportionalpressureregulatingvalvescompriseapilotcontrolvalveandamainvalve.Theyareoperatedbyparallelcontrolofthepilotcontrolvalveswiththemainvalvesconnectedinseries.
Thismeansinotherwordsthatbothproportionalpressureregulatingvalvesarealwaysactiveinthepilotcontrolcircuit.However,themainpressureregulatingfunctionisalwaysfulfilledbythatvalvewhichisnearertothepressuresource.Onlyintheeventofafailurethisfunctionisperformedbythesubsequentvalve.
Thepowersupplytothecontrolelectronicsofeachregulatingvalveisadditionallybackedupbyabatteryensuring,intheeventofatotalpowerfailureorwirebrakeage,thatatleastoneregulatingvalveremainsoperative.
Thebufferedvoltagesuppliesaremonitoredforafailureofthebufferingintheelectricalandelectronicalcircuitsofthebrakecontrolsystem.
2.2.4Safetybraking
Assoonasthesafetycircuitisactuated,thepumpmotors‘3.1’and‘3.2’andtheentireelectricalcontrolsystem,exceptthecontroloftheservicebrakeregulatingvalves,arede-energized.
Theoildrainingpressureisreleasedthroughthepressurereliefvalves‘64.1’and‘64.2’byde-energizingthesolenoidvalves‘66.1’and‘66.2’.Thereleasingpressureinthebrakeelementsandintheconduitsisthusrapidlyreducedtothatvalueatwhichthebrakeshoestouchthebrakediscswithoutpressingforce.
Thede-energizedvalves‘39.1’and‘39.2’(hydraulicshunt)isolatethepumps‘1.1’and‘1.2’formthebrakeelementsand,atthesametime,connectthebrakeelementswiththeresidualpressu
